3D puff embroidery on hats, explained
3D puff is the raised embroidery on the front of most team and streetwear caps. Battle Born Clothing stitches it on commercial single-head machines in Nevada. Here is what it is, what it costs relative to flat, and what art works.
How puff is made
A sheet of embroidery foam is laid on the cap. The machine stitches a tight satin column over it, which cuts the foam at the edges; the loose foam is pulled away, leaving the stitched shape raised. Because the satin must cover the foam completely, the stitch density is higher than flat embroidery.
Puff vs flat
| 3D puff | Flat | |
|---|---|---|
| Look | Raised, bold | Smooth, detailed |
| Best for | Letters, numbers, simple shapes | Any logo, fine detail, small text |
| Minimum detail | About 0.25 in tall letters | About 0.15 in tall letters |
| Caps | Structured crowns only | Any cap |
| Price | Quoted per design | $7.00 per cap at 12-47, $5.00 at 80+ |
| Digitizing | $18.99 once | $18.99 once |
Why puff is quoted per design
Foam area and satin column width drive stitch count more than the logo's size does. A 3 in puff letter can use more stitches than a 4 in flat logo. We quote from the art so the number is right, and we show flat alongside it.
Caps that take puff
Structured, buckram-backed fronts: Flexfit 6277, 6210, 6297F, 110F, YP 6089M, Richardson 511. Unstructured dad hats and thin shells do not hold puff.
Puff + flat combos
The usual answer for a logo with both a bold shape and small detail: puff the shape, stitch the detail flat. One digitizing fee, one proof.
Care
Hand wash, air dry. Heat flattens foam. Puff holds up to daily wear for years; the only common failure is a hot dryer.
Questions
How tall is the puff?
Standard foam gives about 2 mm to 3 mm of lift. Thicker foam is possible on request.
Can you puff a logo in two colors?
Yes, as long as each color area is a solid shape. Color changes inside a single puffed letter are not practical.
Does puff work on a leather patch cap?
Not on the patch itself. A patch front with a puffed side hit is possible but unusual; most buyers choose one or the other.
